I have the Turn tire carrier as well, that is how it fits. The gap on the end of the carrier doesn’t bother me at all, the rubber hitting is annoying. If I can’t open the tail gate fully then I just grab the glass at the rubber and it opens fine. Yes it is a problem and is very annoying.
First thing is to figure out if the threads are stripped or not. Some of the Ford parts are machined poorly, so a little blue locktite maybe the solution. If the threads are stripped then I suggest a Helicoil repair kit.
It does not look like the relocations bracket is installed properly. The bar should be installed in the bracket not on the outside of the bracket, the spacer in the middle of the bracket should be installed in the lower original bracket location.
I have had no problems with rust, construction is fine. I have a winch bumper so I added additional structural integrity to the bumper and the mounting.
I purchased a DV8 front bumper because I liked the way it looked. I then added additional structural supporting in the bumper and changed the mounting. So if you can fabricate additional support the DV8 is great
With your steep driveway the biggest danger you have is parking on ice and snow. Chock or not you could find your bronco at the bottom of your hill. Over the years I have made this mistake more than once.
Did you have your windshield replaced recently? There is a connection under the plastic trim between the window and the hood. It maybe worth checking if that has come apart.

I have RCi 20 deg frame mounted sliders and Icon resevor shocks. I had to weld a couple of studs to the frame to mount the resevors. It worked great and they are up and out of the way.
I have had mine for about a year with no problems. I have 37” tires, break light fits, the tire is mounted higher than stock for more off road clearance. I can not see out my back window but that doesn’t bother me.
My favorite type of post is seeing someones fabrication solutions. Looks great. I’m not sure how much movement the trans has relative to the top mounting brackets but maybe just a spacer with a larger mating surface would be sufficient.

Winch line is UHMW rope. You can buy premade winch line replacement rope or just go on line and buy the length of rope you need. It is very easy to splice eyes on the ends of the rope. I would guess that there is a dozen different rope manufactures making this rope and is readily available.
Most after market front bumpers have the sensors capable of being installed, several have camera locations. A little searching and your friend will find multiple options.
