Is This Normal? Roof Leak Returned Immediately After Header Seal Replacement (2025 Bronco Raptor)


I’m looking for feedback from other Bronco owners.


My 2025 Bronco Raptor developed a roof leak that allows water to enter the front header seal area and eventually make its way into the cabin near the A-pillar.


Timeline


• First reported around 3,000 miles


• Dealer could not duplicate concern


• Additional video evidence provided


• Ford replaced the front header seal


• Leak returned immediately after the repair


• Currently around 10,000 miles


• Vehicle is back at the dealer and a Ford roof specialist is being requested


My Main Question


Is this amount of water intrusion considered normal on the Bronco hard top, or does this indicate a sealing or drainage problem?


At this point, I’m less concerned about a few drops of water and more concerned about water entering the roof structure in the first place.


Should Bronco owners expect this?


Has anyone experienced something similar?


If so:


• Where was the leak?


• What did Ford repair?


• Did the repair actually fix it?


• Has anyone had a leak return after a seal replacement?

Nothing normal about a water leak from the roof panels. It's pouring down here in SE Texas right now and both my wife's Heritage Edition and my Big Bend are bone dry on the inside.

Water intrusion to the interior is not normal. With that being said, there has been a few Bronco owners that have had a similar problem. I know at one time there was some kind of Ford fix with sealant on the passenger side header seal.

Nothing normal about a water leak from the roof panels. It's pouring down here in SE Texas right now and both my wife's Heritage Edition and my Big Bend are bone dry on the inside.

Tech found out mine was leaking while it was in for a stereo issue. They had a “specialist” come in to install the new header seal under warranty, so I had to wait an extra few days. I assume he was a body shop guy and not one of the techs at the dealership. To my knowledge it is no longer leaking.

In my case, the front header seal has already been replaced, but the leak returned immediately afterward, which is why I’m trying to figure out whether this is a seal issue, an installation issue, a roof panel fitment issue, or something else entirely.

As far as the initial leak, I only know what the service manager told me. It was coming from the header seal near the middle, then apparently running over to the passenger side and down into the floorboard. They found it when they were looking at that kick panel speaker. They did bring in a specialist and there is a TSB on it. Pretty easy to find on google if you didn’t already know about it. When I asked why they needed a specialist he said it had something to do with the sealant and getting someone who knows how to take off the old and apply the new. I did have some clicking noises prior to my visit coming from the panels up at the center of the windshield but more towards the passenger side that sounded like something tacky being pushed and pulled apart if that makes sense. (Like butyl sealant being pushed and pulled apart) After the new seal that sound was gone. If I had to guess I think there is a butyl sealant that gets compressed between the seal and the window frame. I don’t think there was enough of that in there from the factory or the header seal wasn’t thick enough and the way to fix it was to remove the old header seal, add the correct amount of sealant and then replace the seal with the updated one.

I tried to see if I still had the service ticket but I can’t find it.

It sounds like a bad installation or poor panel fitment and if it’s still under warranty, as long as you stay on them about it, they’ll get it right. I hope they get it sorted out for you. Keep us posted if they give you more info than I got. Might help the next guy out.

At this point, I’m less concerned with the exact cause and more concerned that water is still making its way into the interior after a major repair attempt.


I’ll definitely update the thread once the specialist looks at it. If they find the root cause, hopefully the information helps the next Bronco owner who runs into the same problem. Thanks again for taking the time to share your experience.
