Did a little digging into this question and discovered that on the Bronco there is no locking mechanism for 4H or 4L. @Snacktime could be on to something if this slippage pisses off the computers, and one of the (many) codes it throws is an AWD fault. A good comparison is the Raptor pickup does in fact have a locking ring, but the normal F150 is like the bronco and does not, causing overheating issues or codes when an overtorque situation occurs. It makes sense why our problems occurred on this trip where it was significantly warmer than last time, and when in 4L but not 2H. (With exception of one time in 2H. But…perhaps we didn’t wait long enough on the battery disconnect? That was on the first day of issues)

Does anyone know if there are clutch upgrades available for the advanced T-case?
Have you run in 4A at all? I forget but what is your effective final drive? (diff * portal reduction).
What fluid did are you running?
Did this ever happen before the fluid change?

Makes me wonder if any water got in a vent or something in the T case. I would say you are probably pretty aggresive on your Tcase clutches, but there are guys drag launching in 4A that is way way more stress than fully locked in 4L would ever be.

A fluid sample analysis could shed some light if it is work clutch disks.

I wonder how the electronics would like an atlas...

We rarely use 4A. Only a few times in Wyoming winter and occasionally in sport before the 40’s.

Final drive is 5.734:1 so to get to same gear to tire ratio as stock we would be running 42” tires. Of course we aren’t factoring in the additional mass of the tires and how much more torque is needed for those.

Yes we aren’t doing hard launches, but super steep climbs with a much heavier vehicle. I do recognize the difference between slipping the clutch as needed vs already being locked in, but with the Raptor having the locking ring it seems Ford/BorgWarner identified a reason to not rely solely on the clutch for heavier use. I’ll ask the dealer to catch a sample for us to get analyzed.

Using Ford recommended fluid. Has had this fluid right before we did the portals so only recently had the problem. Also of note-full belly skids will retain heat. So again might make some sense as to why it started happening when it was hot, and would get progressively worse as the day goes on.

Just need a team of Ford technicians and I can be as cool as Ford factory racers and have an Atlas!

We have this guy but it’s all factory by the transfer case and not under the skid. Though maybe there would be some benefit to wrapping the exhaust that is under the skid, now that you mention it.

We have been in the process of swapping everything over from the 2022 to a new leftover 2024 Wildtrak. The module issues with losing communication randomly was becoming quite the nuisance, and seemed to only occur when we were wheeling. Not ideal. So, I’d clear all the codes with Forscan (weird that one would take a computer on the trail as part of their toolkit, but I now have seven bronco profiles on there so we definitely use it to help ourselves and others out) and get back to town. Unfortunately because we cleared everything ourselves, the dealer could not find the source of the problem. Even with the codes showing on their computer from the cloud. We found the 2024, told the dealer we would buy it if they gave us a couple weeks to swap, and let it sit for over a month while I worked on a project out of town. It then started throwing codes even in 2wd and Forscan can longer find the PCM and a few other modules, so I feel much better knowing the dealer will now be able to find the communication issue and get it resolved.

Now on to the swap! My goodness do you realize how much work a build like this is when doing everything at once instead of dragging it over months. It is a lot. And it’s more than simply installing parts-it’s removing a part from a car, then again in another car, then installing in a car, and again in the other one. At times we have both found ourselves getting confused on what goes where. It’s been a whole process. But we persevere and are almost done. Some of the notable changes-

The winch is still powered through a relay and 500A class T fuse. But to mitigate connections we ran the 0G from the fuse straight back to the winch. Then jumped a 2G from the winch to the distribution block formerly under the hood. No more 4G from the distribution block to the air compressor. The compressor now runs off it’s factory wiring and fuses coming right off the distribution block.

The winch was moved forward on the mounting skid, and a fairlead was added on the bottom to more easily route the winch line to the axle or running forward along the skids to pull to the front if needed. With the winch moved, a 2.8 gallon air tank was placed on the skid as well to get it out of the cab as it was previously mounted to the back of the toolbox and wasn’t terribly comfy for the puppers.

Front winch was deleted. Dang thing is an approach killer. Maybe do something like @5geniden in the future but not at this time. Snatch blocks are a useful tool.

No modular bumper cut this time around.

Axle tabs from Barnes were ordered for the rear sway bar mount. They look sooooo much better than hacking apart the RJ mounts. Took the suggestion from @87-Z28 to stiffen the sway bar to see how it performs when articulated.

The Rock Krawler triangulated four link truss was pushed forward two inches compared to design. This allowed us to stretch the bottom arms out an inch and keep the upper arms short, while maintaining the proper pinion angle for a double cardan driveline.

A new unlocked ECU from @GooseTuned has been added. We’ll run his tune for safe, reliable powah but also better shifting and above all else-brake over throttle is disabled. Two footed driving now possible. Winfield was awesome in getting the ECU programmed to the vehicle and even helped us out by programming our keypad so we didn’t need to drop another $50 for the two day FRDS license. Thanks man!!

Got it sitting pretty low right now just on preload, but 12” rear coilovers and 8” front units have been ordered from Rock Krawler. We then have custom towers being made and trailing arms from Vasher coming. With the motion ratio and towers we should have 18” or rear travel while maintaining the lower ride height and not hitting the fenders. Up front we should be pretty close to 12” of travel.

Dual breathers were added to the portals out back. Many of us have found that the axle seal is allowing the portal oil to be pushed out of the portals and into the axle housing. Of course there’s no visual evidence of the leak (not to suggest there aren’t leaks. There are) but this is particularly bad. When removing the breathers they dumped oil out, suggesting some capillarity with the small ID and high visc oil. Basically the point is that as the portal heats up it builds pressure and pushes oil out wherever it can, so hopefully a second breather line helps. Only so much that can be Done.

If I think of anything else I’ll add it.
