Cut the really bad thread off, clean up with a triangle file and throw a new nut on with loctite. All that nut does is retain the CV in the flange, really has no load on it.

To the OP chase the threads, get a new nut, Or buy some Ford Performance axles. Sorry not a warranty claim. sucks but that is it, this mechanic put a turd in your pocket and smashed it.

Yeah, the mechanic definitely should have used a wire brush to clean the threads before cranking the nut off full throttle. Or back off, screw in a bit, and repeat until the nut is free. Purely incompetence by the mechanic.
At this point to repair it, like @Valhalla said, chase the threads and put a new nut on, easy peasy. If that doesn't work then carefully file down the threads until you've got clean enough threads to start the new nut.

I don't think the mechanic knew what Kroil is and there is a tool called a thread file.

Why would Ford honor a warranty due to an incompetent independent installer botching the job and causing the issue?

They did not deny warranty because of rust, they denied because the independent mechanic botched the job.

The question I have that I dont see anyone else asking is why was he removing the axle nut to begin with? No reason to take that off for any routine maintenance. Only reason would be to repair a problem that shouldve went to the dealer to begin with if under warranty, or upgrading, which isnt covered at all.

Edit: Sorry I guess I didn't read your post all the way. Just because you are taking it apart to upgrade, doesn't mean something you find broken can't be covered under warranty.

Obviously not in this case of course.. Lol

Yea if caused by an outside source its not covered. Had he stopped when he noticed rust and left it alone warranty probably wouldve covered it.

Regardless of warranty, the shop that fucked the threads up in the first place should be the one replacing the part that they damaged at their cost.

anyone know what thread the sasq / M210 axle ends are?

I took the nut off one side of mine last year (first time / only time) and noticed before I backed it off that the outer threads were not pristine. Can't imagine what part of the assembly process at ford would do that.

Gunna have to zip them both off soon and want a die on hand to chase them
