I do all my own DIY stuff and have made racks for friends rigs. Still playing with some super low profile designs for the Bronco. Any pics of your DIY rack? ✌

Is that plate just spot welded to the window frame and those studs only attach to that plate? If so that is a pretty stupid design, those studs should go through the window frame as a bolt and nut.

how much did the DIY rack that your 175# RTT was on weigh?
what was the combined weight of the rack and RTT?

I've got a thread on the rack. Myn was too tall, wasn't sure on height clearance around the soft top at first. Will be going lower for less lever action.

I also wonder if it was the twisting of the body,top,windshield frame that might have bound up and popped those spot welds?

That's an adhesive, not a spot weld. Spot welds don't leave perfectly round holes when they fail. Nor do they leave rust in the melt zone. It would take a LOT more force to break 4 spot welds as suggested.

The holes are designed to be filled with the adhesive to form an underside retention "button". This is actually a warranty issue because the adhesive was not properly applied and cured.

And no, the bolts should not penetrate the A pillar at that location. It is not structurally designed to handle the stress. Thus the weight limits set by Ford for that mounting location..

Odd how light duty roof rack mounts are. Right behind that are huge bolts for hard top clamps. There really aren’t many forces acting on the roof panels and they weight nothing. 2 different engineers on those areas.

Very interesting, I'll have to bring her in and see what they say. Now that you say that, it does appear the left two buttons had good adhesion but the right three where almost just blank holes.
Thus the weight limits set by Ford for that mounting location..
I might be blind, where does Ford even mention the weight limits for the windshield mounts?
