so my raptor is at 12k miles. I have to replace one of the front tires. they're the stock 37" ko2.

is 12k enough tread wear difference that it will negatively effect the drive train?

Measure the tread depth and see what the actual difference is. If you've been rotating, I really doubt it. Probably even non-rotating, it's probably fine at 12k. You can buy measuring tools cheap at a car parts store.

I doubt bronco drive train really cares but not worth the $300 risk IMO

Not a $300 risk, it would require replacing all 4 tires.
You might have a few large franchises unwilling to replace just one.

First take the tire to another tire shop or two and see if it's really beyond repair. Maybe as a limited use spare. Promise them you'll treat it as a limited-use donut. Of course, you may not want that if you have a flat backcountry

I sliced a sidewall on my 35-inch OEM Goodyears at about 25,000 miles. I wish I knew about this, then. I do carry it now, even on my daily drive:
Ford Bronco Need to replace one tire, any options? 1765069071770-a4

Check out online videos. Available on Amazon, but illegal (n)in my "Progressive" state. I could have fixed it for limited use and worn down my OEMS. As this option was not available, here's what I did:

I shopped around and got a good deal on my next set (KO2s, as things turned out), and bought five. I had one mounted and put on the tailgate as my spare, then kept my OEMS on the hubs, beginning a 4-tire rotation. I stayed with those OEMs until I hit 53K, then swapped them out for the 4 remaining KO2s which were in my basement. Now, I'm back to a 5-wheel rotation, doing fine. (I think I could have worn them another 7K-10K but that would have compromised my off-roading.)

To summarize, I think your best bet is to see if a single tire replacement is feasible at 12K. Dealers may say they can't do it because the tread difference is too great. (That would be true with runflats.) Maybe, maybe not. Get 2nd and 3rd opinions. Consider a radical repair, maybe a DIY? Or maybe buy the whole replacement set, and wear down the KO2 you have.

Let us know what you do!

3/32 is what I’ve always heard. Can always put the new tire as the spare too and just go to 4-tire if you are too too far outside of that.

I’d be surprised if you were though with just 12k

Why do you only have to replace tire? Is it damaged from something or is it wearing unevenly? Are you rotating them? 4 tire rotation or 5 tire rotation? We need nore info

I would be inclined to not use the all wheel drive option on the selector and not worry about the tire difference. You will never get a professional approval of using mixed wear tires on an AWD system. I do use and appreciate that setting though.

The Bronco full-time 4WD isn’t the same as an AWD

Unless you leave your lockers on, small tire size differences won’t hurt any more in 4A than 2H

Thanks, I didn't know that. I need to read up on the system.

It's a rabbit hole for sure. But yeah, a lot different than a true AWD that can independently vector torque to any wheel. That's got pros and cons to it, but for what the Bronco is marketed for it plays to the strengths of the system.

So do you think the OP can just buy a tire and soldier on?

If it were me, and the tires aren't unusually worn - yeah I would.

I do tire rotations pretty regularly at 3-5k miles. I usually see about 1/32 of wear between changes. I've always heard up to 3/32 difference on tires on the same axle is ok. If you are there, I'd throw it on and not think twice about it. If I were ~beyond~ that, I'd consider either spare tire delete (and carrying the appropriate equipment), or putting the new tire as the spare and doing 4-tire rotation until the next set of tires.

But I say all of that - I'm no expert, and I've been known to do some dumb things in my life. So my opinion is ... worth exactly what you are paying for it.

You might have a few large franchises unwilling to replace just one.
If the shop won't replace just one spend the money else where at an Indy shop. Four is not required all drive trains are designed to handle minor uneven wear and Bronco is probably the most agrarian of them all.

It is a good excuse to get 5 new tires try a different brand haha.
