'A Step Closer to a Recall': Bronco 2.7L Engine

On June 15, 2021, the 6th generation of Bronco went into production. By July, one owner with the 2.7L engine already had experienced valve failure. Unfortunately, engine failure occurrences continued accumulating as the months went on, and in May 2022, the National Highway Traffic Safety Administration began an investigation on the V-6 EcoBoost.

Expanded Investigation
Now, the NHTSA has expanded its investigation to additional 2021-2022 models with the 2.7L and 3.0L EcoBoost engine, all due to alleged faulty valves –– an estimated 708,837 vehicles.

The valves in question were manufactured out of “Silchrome Lite,” an alloy which could become brittle under certain conditions during machining. NHTSA reports that a "design modification was implemented in October 2021, which changed the intake valve material to a different alloy known as ‘Silchrome 1,’ that is less susceptible to over-temperature during machine grinding.”

The safety administration’s summary states that Ford has suggested most failures have already occurred, as the failures typically happen early, and that following a failure, a full engine replacement usually has been required. In one massive thread, Bronco owner Lucchese has tracked mileage of failures, and all but a few were well under 10,000 miles.

Upgraded to Engineering Analysis
In addition to expanding the investigation to include not only the Bronco, but also the 2021-2022 Ford Edge, Explorer, F-150, and Lincoln Aviator and Nautilus vehicles, the NHTSA has “upgraded the investigation to an engineering analysis, a step closer to a recall,” says the Detroit Free Press.

In this engineering analysis, the Office of Defects Investigation (ODI) will:

  • evaluate the scope and frequency of allegations across the expanded scope of model/model year vehicle populations equipped with the 2.7L and 3.0L EcoBoost engines.
  • coordinate with NHTSA’s Vehicle Research and Testing Center (VRTC) to evaluate field return parts.
  • analyze the effect of time-in-service on the failure rates for the affected engines.
  • gather and review additional information to evaluate the effectiveness of Ford’s manufacturing improvements regarding the alleged defect.

Once ODI completes its engineering analysis, a decision will be made if the engine will need to be recalled.

This would be expensive recall. Earlier I believe @flip or @Bmadda commented that doing full valve & head replacements could be tediuos/risky for many dealer service depts. Full engine replacement could be better, more productive, more reliable. Bronco engine replacements run about $12k. Recall total cost estimate 708,837 vehicles x $12k = $8.5 Billion. More than Ford's quarterly earnings in recent years.

Action
: Preliminary Evaluation (PE) has been closed.
Engineering Analysis (EA23002) has been opened.

Summary:
The Office of Defects Investigation (ODI) received a petition dated March 16, 2022, requesting an investigation regarding allegations of defective intake valves in model year (MY) 2021 Ford Bronco vehicles equipped with the 2.7L Eco-boost (“Nano”) engines. The petitioner alleged these vehicles are experiencing loss of motive power at any highway speeds with no-restart as a result of catastrophic engine failures. To date ODI is aware of 42 submitted Vehicle Owner Questionnaires (VOQ’s) alleging a loss of motive power.

On July 22, 2022, ODI opened a Preliminary Evaluation (PE22-007) to investigate allegations of stalling/loss of motive power on the subject vehicles. Upon receiving Ford’s Information Request (IR) response, ODI learned Ford was aware of 110 consumer complaints (including field reports), 125 warranty claims and 136 engine exchanges related to the 2021 Ford Bronco. Ford’s response indicated these failures are across the “Nano” engine family, which includes both the 2.7L and 3.0L EcoBoost engine variants with a total estimated population of 708,837 vehicles.

Additionally, ODI became aware that the subject engines contained intake valves that were manufactured out of a specific alloy known as “Silchrome Lite”, which can become excessively hard and brittle if an over-temperature condition occurs during machining of the component. The overly brittle intake valve can fracture at the keeper grove causing the intake valve to freely contact the piston, resulting in catastrophic engine failure. A design modification was implemented in October 2021, which changed the intake valve material to a different alloy known as “Silchrome 1”, that is less susceptible to over-temperature during machine grinding.

ODI is upgrading this PE to an Engineering Analysis (EA23-002) to better understand the failure mechanism identified by Ford and to ascertain the complete scope. To review the reports cited in the attached Closing Resume ODI Report Identification Number document, go to NHTSA.gov

My engine came out of the Lima Plant with a 'bad batch' build date (21179). I now have almost 38,000 miles on the truck. If Ford wants to give me a new engine, I will take it.

If it gets to recall, I hope they at least give us that want to keep their original engine the option to have the heads replaced opposed to a new engine. Btw, in 2019 they had a TSB for head replacement on some '16-'17 2.7L F150s. TSB- 19-2384

Sorry this happen to you. Did they give you a rough ETA one a new motor swap?

Did you add your engine failure to the list? The list seems to not be getting updated for all these failed engines

Notes:
- in October a Ford Lima employee (@Jay3630, deleted soon after) made five posts re 'bad batch of brittle valves' - 'April batch' - see posts #1, #2, #3, #4, #5
- if the failures are caused by 'bad valves', maybe that 'April batch' has been working its way thru the system - then the problems could subside ?
- late October a Ford Service Technician wrote a post re nationwide frequency of failures - he said 'about thirty in the last month . . recorded in the Ford Technicians Forum page'

Late October NHTSA published a new Information Request document - sent to Ford October 20th

This new Info Request letter was added to their third Investigation: Loss of Motive Power which NHTSA opened Sept 29, 2023

Some Highlights :
  • Subject vehicles: All 2021-2022 Ford Bronco, Edge, Explorer, and F-150 and Lincoln Aviator and Nautilus vehicles equipped with 2.7L and 3.0L EcoBoost engines . . .
